If you can afford it, go for the 10 years instead of the 5 years visa. Difference in price is marginal in my opinion.

He needs to be able to show that he's employed, earning well, self sustained, family ties, regular income and can afford the trip to the UK without breaking the bank and most importantly, more than willing to go back after his holidays.

All his documents should point in these directions.

Indian passport holder (with US visitor visa) need a transit visa if we are travelling via Lisbon(Portugal)
You shouldn't need a visa to transit through Portugal to the USA.

Just curious what airline this might be?

You're completely overthinking it. No one is going to send an email to US government to check if you parked on the equivalent of a double yellow line, dropped a cigarette butt on the floor or did a 55 on a 45 mile zone many decades ago.
More serious crimes would be a better start, no petty stuff.

You can switch to any route you choose. Your 10 years doesn't get reset.

10 years can be a combination of many unaligned routes.

The key here is spending 10 years legal stay in the UK.

You've been advised the correct way, with ILR as a requirement for your child.
