Presuming you are referring to an approval letter??? Normal brown A5 envelope, usually a single page letter, 2 at the most. Envelope looks similar to some types of junk mail. They don't check documents when you leave the UK (unless that got changed?). Obviously, if you arrive into the UK with a British passport, well, that is what is expected from a British citizen. I would though consider other factors such as a possibility of them asking for you to attend an interview ...

You need to apply for PR first. It is mandatory since November 2015 to submit a Document Certifying PR. Just to add to that, make sure you apply for PR document on the basis of any 5 year period between September 2009 and January 2018, meaning including your student years. It's much easier for you ...

You can use EHICs as long as foreign-issued ones (not UK ones). So your morals are good. The 'temporary plans' clause and need for some sort of 'letter of intent' doesn't apply when applying for confirmation of PR.
