If you have worked for 5 continuous years, you have PR status even if you later stopped working. Your husband would also have same status (as your family member) even if he doesn't qualify by his own. You can apply for British citizenship if you have PR status for 1 year.

Technically yes although in Surinder Singh cases, my recommendation would be to go for Family Permit to ensure you got the required documents and satisfy the HO. You don't want to get refused for a EEA2 application after you moved back.

I didn't read all your post but as for your question - yes. A letter from the health authorities would serve in lieu of EHIC. There have been several success stories in the forum.

What you are missing is the timing. i.e. - be in the UK for 5 years - lived with the EEA national for 5 years as a family member - EEA national bas been exercising treaty rights. Very simple. Under EEA regulations, only spouse of EEA national has automatic rights. Unmarried partner doesn't have automatic rights. Basically, if he is UK born, he can register now based on your PR. If born abroad, can apply together with you. I would question the need for a British citizenship if you are EEA but that's a different topic.

I think caseworker has given you incomplete or wrong advise. Child can register as British national if under 18 years of age and one of parent has PR. Unlike immigration applications, for naturalisation the form will never become invalid. There is no legal requirement to use a form and it will not affect your application if you use an old version.

You don't apply for passport online, just fill in the form online, you then need to print it (or they send it to you), sign it and send it in the post with supporting documents. You child would be British from birth if born in the UK and one of parent was settled. To be settled under EEA Regulations...

Child benefit will not affect your application. It's a benefit EU citizens (and their family members) are entitled to receive and it doesn't affect your status. She will have PR if she lived in the UK for 5 years. Just being your wife is not enough. Your blue (PR) card + proof of residence for her for 5 years will prove she has PR. Your naturalisation certificate (and marriage certificate) will allow her to apply as spouse of BC.
