Hello, I've received my passport back today but still waiting for BRP. I'm due to travel to Spain on Sunday - if I don't have my card by then is it safe to travel, there and back? I know it says you should have your card with you but is passport and UKBA letter approving visa enough in anyone's experience?

I suggest wait for your permit otherwise they might give you lots of grief at the airport.
