Residence Card Delay

We have applied for Permanent Residence a few months ago. I am Italian and my husband is Japanese. On July 13 we received a letter confirming that our application has been approved and that my husband biometric card will be sent within 10 working days. But we haven't received it yet. A few weeks ago, we submitted the online form to let them know that his BRPs has not arrived and we received a reply on August 2 saying "We can confirm that the Residence card (Biometric Format) has been produced recently and should be out for delivery within 3-5 working days." But still nothing. I submitted the form again on Friday and we received the same message this morning (that it will be shipped within 3-5 days). We are planning to go to Italy for a short holiday on Sunday, but we were wondering whether he could travel (his EEA Family permit expired on July 13). If I take with me the letters confirming that his application has been approved, our marriage certificate, my residence card, would he be able to re-enter the UK? Or would it be advisable for him to cancel the travel? Thank you!
